The present study was carried out to recovery of iron from a low cost low grade high sulfur iron ore without sulfurous gas emission using coal based direct reduction followed by magnetic separation method. The effects of temperature, residence time, coal/ore and lime/ore ratios on reduction degree of the ore were studied. The optimum parameters were established as following conditions: reduction temperature of 1050°C, residence time of 4 hours and stoicheiometric ratios of lime/coal/ore at 1.25:1.25:1. Reduced ore under optimum conditions were subjected to X-ray diffraction analysis and scanning electron microscopy for phase detection and microstructure evaluations. Analysis of experimental data showed that a well known three dimensional diffusion model can describes predominant mechanism of the reaction with activation energy of 159.96kJ/mol. The total iron content of 80%, degree of metallization (the ratio of metalized iron content to total iron content) of 93% in magnetic product and the recovery efficiency (the ratio of total iron content in magnetic part to that in primal iron ore) of 75% were determined by quantitative chemical analysis.
